Hi Steve,

I am also posting this answer in the FLUKA list, hoping that your message
will eventually appear there too.

The message GEOMETRY SEARCH ARRAY FULL is explained in the manual (Chap. 9,
section 9.4, Error Message):

"This message indicates that insufficient memory has been allocated for the
"contiguity list" (list of zones contiguous to each zone). This is not an
actual error, but it is suggested that the user could optimise computer time by
increasing the values of the NAZ variable in the geometry region specifications.

You can find more detail also in the Course lecture on Geometry (slide 19):
https://www.fluka.org/free_download/course/triumf2012/Lectures/AdvancedGeometry2012.pdf

As you can see, the error to which the message refers is not fatal, but could
be the cause of a slightly lower execution.
However, I suspect that most (or all) of your problems could be due to an
incorrect setting of the NAZ variable in your region definitions. In
free-format geometry, the NAZ variable MUST be given explicitely. It can be
set = 0 (in which case it is assumed to be = 5) but NOT TO A BLANK.

If your NAZ values are correct, then the error message can be made to disappear
by increasing one (or all) of them.

Alberto

I also have comparisons with measurements of the radiation dose they measured for the incident and will try to publish when I get the chance.
